Most shipping departments run on single-wall boxes, and most of the time that is the right call. The trouble starts when a heavier product, a taller pallet stack, or a rough LTL lane shows up and the same box keeps getting used out of habit. Crushed corners and damage claims follow. On the flip side, plenty of Chicagoland warehouses pay for double-wall board on shipments that never needed it. Here is how to tell the difference.
What Single-Wall and Double-Wall Actually Mean
Corrugated board is built from flat liners and a fluted (wavy) medium glued between them. Single-wall board has one layer of flutes between two liners. Double-wall board adds a second flute layer and a third liner, so you get two fluted layers sandwiched between three flat sheets. The result is a thicker, stiffer wall that resists both crushing from above and punctures from the side.
Single-wall boxes are usually made with C-flute or B-flute and carry ratings like 32 ECT or 200# burst. Double-wall boxes commonly combine two flute profiles, such as B and C, and carry ratings like 48 ECT or 275# burst and up. The rating is printed on the box maker’s certificate on the bottom flap, so check there first if you are unsure what you already have in stock.
Where Single-Wall Is the Smart Choice
For the majority of parcel shipments, single-wall board does the job at the lowest cost. It is lighter, which helps with dimensional and actual weight charges, and it takes up less space in your warehouse racking. Single-wall is the right pick when:
- The packed box weighs under roughly 40 to 60 pounds and the contents are not fragile or oddly shaped.
- You ship parcel (UPS, FedEx, USPS) rather than palletized freight, so boxes are not stacked six high for days.
- Contents are already protected with void fill, bubble, or foam and the box mainly needs to contain, not cushion.
- You are shipping high volume and every ounce of board cost and weight adds up across thousands of orders.
When Double-Wall Earns Its Cost
Double-wall board costs more per box and weighs more, so it should solve a real problem. It usually does in these situations:
- Heavy contents. Machined parts, hardware, castings, tile, and dense industrial goods concentrate weight on the bottom and corners of the box.
- Stacking on pallets. If boxes sit at the bottom of a pallet load in a warehouse or on an LTL trailer, compression strength matters more than anything else.
- Long or rough transit. Multi-stop freight, cross-docking, and export shipments expose boxes to more handling, humidity, and forklift contact.
- Large box sizes. As box dimensions grow, panels flex more. Double-wall keeps big boxes from bulging and telescoping.
- Sharp or shifting contents. Two flute layers resist punctures from a loose bracket or a pipe end far better than one.
If you see boxes at the bottom of a pallet stack with bowed sides or crushed corners, that is your sign. Moving just that SKU to double-wall is often cheaper than adding more cushioning inside a single-wall box.
Think About the Whole Load, Not Just the Box
Board grade is one variable. Two others often matter as much. First, the box should fit the product snugly. An oversized single-wall box with the product rattling around will fail before a properly sized one. Second, pallet stacking pattern and stretch wrap tension affect how much load each box carries. A column-stacked pallet with corner boards distributes weight straight down; an interlocked pattern with no edge protectors puts stress on box panels and can crush even double-wall board.
Humidity is a Midwest factor too. Corrugated loses stacking strength as it absorbs moisture, so a box that tests fine in a dry warehouse can soften in a trailer during a humid Chicago summer or when moved from cold to warm in winter. If your product spends time in unconditioned space, build in a margin with a heavier grade.
A Quick Decision Checklist
- Weight under 40 pounds, parcel shipment, well-cushioned contents: single-wall 32 ECT is usually enough.
- Weight 40 to 80 pounds, or boxes palletized and stacked: consider 44 ECT single-wall or step up to double-wall 48 ECT.
- Weight over 80 pounds, heavy industrial parts, long freight lanes, or export: double-wall 48 to 51 ECT, or triple-wall for the heaviest loads.
- Repeated damage on one SKU: change the board grade on that box first before redesigning your whole packaging line.
Getting the Right Grade Without Overbuying
The cost-effective approach is to standardize on single-wall for the bulk of your orders and keep a smaller set of double-wall sizes for heavy or palletized SKUs.
