Choosing the wrong void fill is an easy way to either trash your products in transit or torch your margins on materials and shipping. Empty space inside a box lets contents shift, and shifting is what cracks, dents, and scuffs goods on the way to your Chicagoland customers. The three workhorses of void fill are bubble cushioning, foam, and paper. Each has a job it does well. Here is how to match the material to the shipment.
Bubble cushioning: the all-rounder
Bubble is the default for a reason. The trapped air gives you a springy buffer that absorbs shock, and it conforms loosely around odd shapes. It is light, so it adds almost nothing to your dimensional weight, and it is fast to apply once your packing station has a roll mounted within reach.
Reach for bubble when you are wrapping individual items that need surface protection, such as glassware, framed goods, electronics housings, or anything with a finish that scratches. Small-bubble grades cushion light items and fill thin gaps. Large-bubble grades handle bigger voids and heavier loads. The one downside is that loose bubble compresses over a long haul, so it is not your best pick when a box will be stacked under heavy weight for days.
Foam: maximum protection for fragile and high-value goods
Foam is what you use when the item absolutely cannot move and the cost of a damaged return dwarfs the cost of materials. Foam sheeting protects soft surfaces and finishes. Foam pouches slip over small components. Foam planks and corner pieces immobilize heavy or angular products inside a box. For repeat shipments of the same item, custom-cut foam inserts hold the product in a fixed cradle so it survives rough handling every time.
The trade-offs are cost and bulk. Foam runs more per shipment than bubble or paper, and it takes up storage space at your facility. Save it for electronics, instruments, medical devices, and anything fragile and expensive enough to justify the spend.
Paper: clean, recyclable gap fill
Kraft paper and crumpled void-fill paper shine at one job: filling empty space so contents do not slide. It is curbside recyclable, it presents well in an unboxing, and customers do not have to feel guilty throwing it out. Paired with a dispenser, paper packs gaps quickly and keeps a station tidy.
Paper is best for non-fragile or already-boxed items where you mainly need to take up slack, such as books, tools, bottled goods in their own packaging, or kitted orders. It offers less shock absorption than bubble or foam, so it is gap fill rather than true cushioning. For fragile items, combine a paper fill with a bubble wrap on the item itself.
How to choose at a glance
- Surface scratches a concern, light to medium weight: bubble cushioning.
- Fragile, high-value, or repeat shipments that must not shift: foam.
- Sturdy items that just need slack taken up, recyclability matters: paper.
- Genuinely fragile in a loose box: wrap the item in bubble, then fill remaining gaps with paper.
